How to machine smooth internal fillet radius in milling | Anti-Chatter Milling Tips

Question

I want to machine clean, smooth internal fillet radius surfaces.

When machining tiny fillet radii inside deep cavities, the cutting tool suffers severe chatter vibration. What operations can I adopt to get flawless internal fillet finish?

Key Point: Proper Cutting Edge Diameter Selection

If you use a flat end mill with the identical radius size for internal fillet processing, the contact length of cutting edges will increase significantly, resulting in chatter and other defective machining issues.

It is recommended to adopt flat end mills with edge diameter equal to 70%–80% of 2R for stable cutting.

Example: Finishing Machining for Internal R1 Fillet

Select an end mill diameter ranging from 70% to 80% of R1×2 for precise smooth finishing.

Other Effective Solutions

Increasing cutting speed while lowering feed rate, choosing high-rigidity tool holders, and minimizing tool overhang length are all efficient measures to reduce vibration and improve fillet surface quality.
